The 7.3L Power Stroke is the engine people mean when they say they want an old diesel that just runs. Well maintained, many go 350,000 miles or more. But even the best of these trucks are now 20 to 30 years old, and they share a short list of age-related failures: sensors and harnesses, fuel bowl leaks, tired lift pumps, up-pipe leaks and worn front ends. This guide covers what to check, what to replace and in what order.
Alligator splits the 7.3 into 1994-1997 OBS trucks and 1999-2003 Super Duty trucks, because many parts are different between them. Pick your truck below to show only its maintenance and parts. Every product card lists the fitment as it appears on the product page, and the product page has the final word.
| 1994-1997 OBS | 1999-2003 Super Duty | |
|---|---|---|
| Lift pump | Mechanical, cam driven, on the engine | Electric, on the inside of the driver side frame rail |
| Fuel return | Return system with the regulator on the filter housing | Dead-head system with the regulator at the filter housing return |
| Injectors | Single shot (split shot on some late California trucks) | Split shot, larger |
| High pressure oil fittings | Flared fittings | STC (snap to connect) fittings, which leak more readily |
| Intercooler | None | Air to air intercooler |
| Turbo | Garrett, no wastegate | Garrett GTP38, wastegate added during 1999 |
| Automatic | E4OD | 4R100 |
| Manual | ZF 5-speed | ZF 6-speed (S6-650) |
| Front axle (4x4) | F-250: Dana 50 TTB. F-350: Dana 60 solid axle | Solid axle: Dana 50 early, Dana 60 on later trucks and heavier models |
Most 7.3s fall into severe service: towing, idling, short trips and dusty roads. These are old engines, so use the shorter column unless your truck truly lives on the highway.
| Item | Spec | Normal | Severe / towing |
|---|---|---|---|
| Engine oil and filter | About 15 quarts with filter (check the dipstick). 15W-40 for most climates, 10W-30 helps cold starts | 5,000 miles or 6 months | 3,000 miles or 3 months |
| Fuel filter | Replace the bowl filter and drain water | 15,000 miles | 10,000 miles, or 7,500 on biodiesel blends above B5 |
| Coolant | OBS about 29 quarts, Super Duty about 32.75 quarts. Ford green with SCA additive, or a full flush to an extended life coolant | First change at 50,000 miles, then every 30,000 miles / 3 years | Test SCA level with strips between services |
| Glow plugs and relay | Test resistance and relay operation | Before every winter | Before every winter |
| E4OD / 4R100 automatic | Mercon V. Pan drop takes about half the fluid | 30,000 miles | 20,000 miles |

Capacities are approximate. Fill to the dipstick and confirm specs in your owner's guide.
The 7.3 uses HEUI injectors, which means engine oil is also the hydraulic fluid that fires them. A high pressure oil pump (HPOP) builds up to about 3,000 psi, and each injector multiplies that to roughly 21,000 psi of fuel. Thin, hot, sooty or fuel-diluted oil leaks off pressure more easily, which shows up as hard starts, especially when hot. Fresh oil on a short interval is the best injector protection money can buy.

Check price and fitmentThe cam position sensor (CPS) is the most common reason a 7.3 suddenly cranks but will not start, or stalls while driving. It may not set a code. A classic check: if the tachometer does not move while cranking, suspect the CPS. It sits at the front of the block above the crankshaft damper and is held by one bolt. Use a quality Ford or International sensor, and keep a spare in the glove box.
The engine needs about 500 psi of injection control pressure to fire the injectors. If it is slow to build while cranking, or bleeds off when hot, the truck will be hard to start. Common causes are a failing ICP sensor (oil in its connector is the giveaway), a sticking or leaking IPR valve on the pump, and high pressure oil leaks.
Super Duty trucks use STC (snap to connect) fittings in the high pressure oil system. Their O-rings leak more readily than the flared fittings on OBS trucks, and a leak usually shows up as a hot no-start that clears once the oil cools.

Check price and fitmentThe injector driver module (IDM) turns the computer's signal into about 115 volts to fire the injectors. Water intrusion and shorted injector circuits can damage it. A miss on one or two cylinders, often with no check engine light, usually points to the under valve cover harness (UVCH). Heat and vibration chafe its wires and loosen its connectors. Check the harness before condemning an injector or the IDM, and never probe the harness side with the key on.

Check price and fitmentThe fuel filter lives in a bowl on top of the engine, with a water separator, a heater and a yellow drain valve. Replace the filter every 15,000 miles (more often if you tow or run biodiesel) and drain water at each oil change. Common bowl problems include a cracked cap, cracked drain valve O-rings in cold weather, and a shorted fuel heater element that can blow a fuse and cause a no-start.
On 1999-2003 trucks, fuel pressure should be about 50-65 psi at idle, and Ford's minimum is 30 psi. On 1994-1997 trucks the mechanical pump pulses, so expect roughly 40-70 psi and never below 40. A collapsed regulator spring gives low but steady pressure. An upgraded regulator spring raises pressure, and on Super Duty trucks a regulated return kit converts the dead-head system to flow-through, which helps keep air out of the heads.
OBS trucks use a cam-driven mechanical lift pump on the engine. After decades of service, a weak pump shows up as power loss under load and hard starts. An electric frame-mounted lift pump with extra filtration is a common replacement.
Super Duty trucks use an electric lift pump on the inside of the driver side frame rail. When it fails you get hard starts, stalling, stumbling under load, or a loud whine. The filter housing has test ports before and after the filter: a big difference between them points to a clogged filter.

Check price and fitmentWorn or sticking injectors cause rough cold running, misses and lazy power. Injector O-rings fail with age and let fuel into the oil. Replace injectors as a set with fresh O-rings, and stay close to stock size for a maintenance build. On 1999.5-2003 trucks, cylinder 8 uses an AE code injector, so a full set is seven AD and one AE.

Check price and fitmentThe glow plug relay usually fails before the plugs do. Plugs typically last 80,000 to 150,000 miles. Test before winter: each plug should read a low resistance (about 0.8-1.2 ohms is ideal), and the relay should click on and power the plugs during wait-to-start. Replace plugs as a set of eight. On 1999-2003 trucks, the intake air heater relay shares the same bracket and looks almost identical, so make sure you are testing the right one.
The 7.3 is less sensitive to coolant chemistry than the 6.0, but it still needs the right additive. Factory fill was Ford green coolant with a supplemental coolant additive (SCA). Check the SCA level with test strips between services, or flush completely and switch to an extended life coolant. Never mix coolant types. Past 200,000 miles, the water pump is commonly due, and the fan clutch and hoses are worth inspecting.
Super Duty trucks also have an intercooler. Its boots and clamps can split or slip, causing a boost leak. Check them at every oil change.

Check price and fitmentEach up-pipe seals to the collector with a crush gasket that fails from heat cycling. A leak costs power and fuel economy, raises exhaust temperature, and leaves soot on the back of the engine, the firewall and the transmission. You may smell exhaust in the cab. Replacement up-pipes with better joints are a common fix.
The turbo pedestal holds the exhaust backpressure valve (EBPV), which closes during cold starts to speed warm-up. Its actuator and the pedestal O-rings leak oil at the back of the turbo with age, and the valve can stick in cold weather. Fixing it means pulling the turbo, so do the pedestal O-rings at the same time.

Check price and fitmentThe E4OD's enemy is heat. Change the Mercon V fluid and filter every 30,000 miles, or 20,000 if you tow, and add an external cooler if you pull heavy loads. Solenoid pack problems show up as erratic shifts or slipping.
Most clutch problems on the ZF5 come from the hydraulics: air in the system, a worn master or slave cylinder, or firewall flex. Many OBS trucks used a dual mass flywheel, and converting to a single mass clutch kit is common when the clutch is replaced.

Check price and fitmentWorn track bar ends, ball joints, tie rod ends, the drag link and a loose steering box all add up to wandering steering and, on solid axle trucks, death wobble. A stabilizer can hide the symptom but does not fix the cause. Call 208-719-7400Send us a messageA well maintained 7.3 commonly reaches 350,000 miles or more. Expect to replace wear items like the turbo pedestal seals, water pump and lift pump somewhere past 200,000 miles.
A heavy duty 15W-40 diesel oil for most climates, or 10W-30 for better cold starts. The system holds about 15 quarts plus about a quart in the high pressure oil reservoir. Change it every 5,000 miles, or every 3,000 if you tow or idle a lot.
The engine cranks but will not start, stalls suddenly, or idles rough, and it may not set a code. If the tachometer does not move while cranking, suspect the CPS first.
Usually low injection control pressure: a high pressure oil leak (STC fittings on 1999-2003 trucks), a failing ICP sensor, a sticking IPR valve, or thin oil. Check the ICP sensor connector for oil.
1999-2003: about 50-65 psi at idle, and Ford's minimum is 30 psi. 1994-1997: the mechanical pump pulses, so expect roughly 40-70 psi and never below 40.
Often the under valve cover harness (UVCH), whose wires chafe and connectors loosen with heat and vibration. Check it before replacing an injector or the IDM.
Test both. The relay usually fails before the plugs. Plugs typically last 80,000 to 150,000 miles and should be replaced as a set of eight.
Mercon V in the E4OD and 4R100 automatics and in the ZF manuals. Change automatic fluid every 30,000 miles, or 20,000 if you tow.
1994-1997 OBS trucks use a mechanical lift pump, no intercooler and the E4OD. 1999-2003 Super Duty trucks use an electric frame-mounted lift pump, an intercooler, STC high pressure oil fittings and the 4R100.
